Poka-Yoke
Definition
Poka-yoke is a mistake-proofing device or design feature that makes an error either impossible to commit or immediately obvious — such as a fixture that only accepts a part in the correct orientation.

Developed by Shigeo Shingo within the Toyota Production System, poka-yoke (from the Japanese for avoiding inadvertent errors; "mistake-proofing" is the common English synonym) attacks defects at the source instead of catching them at inspection. Classic examples: asymmetric connectors that cannot be plugged in backward, pick-to-light bins that flash the correct slot, scales that reject a carton missing one item, and ERP screens that block a receipt against a closed PO.
In warehouses and factories alike, the best poka-yokes are cheap and physical. A shadow board that shows a missing tool at a glance costs a few dollars and prevents the escaped-tool defect forever — far cheaper than the inspection that would otherwise catch it.
